4x4 banging and binding....??

We recently put 3 new front axle u-joints in buddys mid 90's F250 4x4. Did ball joints too, front seals on diff and carrier bearing on drivers side. Now yesterday when he used 4x4 for first time with hubs locked in he would feel this binding in the front end which would release with a loud bang!! He said it occurs even when driving straight ahead and even in 2High with hubs locked in. It happened about 6-7 times within a 12 km drive. At the time we did all the u-joints we did exchange the drivers side axle assembly from another truck due to his inner shaft on drivers side being grooved really bad by the axle seal. Passenger side locking hub does not line up to "lock" or "free" yet works and he forgot how to adjust it to be "locked" and drove it like that for 1 km until he realized he had no 4x4. After that the banging occured. The axle assembly we put in the drivers side had yokes slightly large then the other ones and needed some persuasion to get through the hole in the steering knuckle yet looking at yokes yesterday appeared they are not rubbing on anything. I'll jack it up Wed and rotate stuff to see what I can see from the outside. The axle assembly on drivers side matched other assembly lengthwise that came out except for very slightly larger castings on the yokes yet both use same u-joint and came out of a F250 too. Would an axle shaft 1 mm longer make a noise? I'm thinking the diff is making the noise. We replaced drivers side carrier bearing since it had a cracked inner race. Any pointers would be awesome!

My XJ binds like that but only in 4x4, but I have other things to fix before that so I haven't got there. I'm interested in feedback though

i would check the hub assembly and figure out why it don't line up my guess is spring in hubs binding... that or the u joint's (would check the c clips for the caps)..

Dose it have ttb in it the radius arm bushings could be shot which can cause the axle shafts to rub on the one arm of the ttb causing binding and banging , happend to my ford ranger

i had that as well. but this is a 250 so its a d50 ttb but its leaf sprung.

it can give a binding banging sound if its leaking..

Took truck for test drive. Band occursa everey 200-500 yards. I'm thinking its in the t-case. Chain skipping. On the other hand when it first happened the owner said he felt the whole front end jerk to one side. Can a hub slip?? Or maybe the diff is not releasing properly. Just a stock open diff as far as I know. Now my chev is making similar noise .

Not if it has Hubs ...im guessing the carrier bearing is not seated fully causing side load on the gearset...
Jack it up lock the hubs and leave it in 2hi rotate front assembly by turning the drive shaft in both directions.. go from there...

Buddy told me someone from "Wheatons" told him its a u-joint. Maybe we only replaced one front u-joint and know that last one we never did is binding. We made sure carrier bearing was seated yet we will jack it up and turn stuff with hubs locked in 2H to see if we feel where some binding may be coming from. We put in all new ball joints and 3 axle ujoints....

just for what its worth. pull the fill plug on the tranny and check what it looks like.
l dont think that the bw's had pumps in them.
l have never known a hub to slip. it is eather all or nothing.
how were the berrings on the shaft going through the knuckel?

Sounds like a trip I did up chilliwack mountain, The harder the skinny the louder the bangs. Was vacuum actuator for me tho. Broken shift fork.
