i was out yesterday way out in the end of chehalis lake. finaly needed 4wd. lock it in and i got a harsh clunk and grinings sound. i thought :great i blew a wheel bearring whay the fuck out here. well i take it out of 4wd and left hubs locked. still the same sound. i unlock hubs and sound goes away. put into 4wd with hubs unlocked and no sound. what do you guys think. locking hub is blown?

might sound crazy, but could be your pinion. There's no load when the hubs are unlocked. only when you're in 4x4 is there a load. You said the gears were done recently, could be that the yoke bolt was improperly torqued. just my 2 cents

one of the hubs is probably sticky from lack of use:D
not fully engaging the bang was it poping out
the grinding was the teeth skipping
try locking just the hub and try turning the axle by hand
but realy take them apart clean and lightly grease
to much grease is a common mistake and wont alow hub to fully engage[cheers]
